we here goes another build thread of the RE-build of my new german look bug that got totaled 2 months ago. i also posting it in the euro look forum cause theirs never any action in here and this build fits the thread well. heres the thread on my previous car/crash incident...
http://www.shoptalkforums.com/viewtopic.php?f=18&t=141389

so with all that said in the previous thread of the car getting wrecked, now is the time that i show you all what i bought.

i drove up to denver and found a 75 super beetle thats originally a viper green beetle LaGrande edition. i found out that all 75 hard top supers where LeGrande editions. it just had a respray of the factory color viper green, and was "claimed to be rust free.....!" so i went up to denver and bought it with really not looking at it too close, but at the time i didnt care cause it was a 75 and thats what i wanted. heres the pics of it on the trailer ready for the drive home. the car is complete, but was undrivable cause the previous owner didnt put in any of the windows yet. so it had to be trailed home.

http://i27.photobucket.com/albums/c153/cookvwgli/20121223_163629.jpg

after close inspection of the car once i got it home, it proved to not be so "rust free" so again...let the work begin. ive had the car now for 2 weeks. im making good progress i think. hoping to have it ready for paint by monday, but ill see how that pans out. either way i want it painted by the end of this week providing we dont get too busy at work. heres all the pics of the RUST on this rust free car..lol

the guy decided to shave all the trime holes with body filler, so i had to chase all them down and weld them all up...
http://i27.photobucket.com/albums/c153/cookvwgli/20121226_180834.jpg~original

heater channel had some rust as well...

http://i27.photobucket.com/albums/c153/cookvwgli/20121226_180905.jpg~original

all my repair panels that i could buy came in the mail yesterday. since you cant buy bumper brackets for the 5mph impact shock type...im converting it to the older style and i hat to get a new front apron as well cause i need one with the ac vents since i run a waterboxer motor and my radiator up front.
http://i27.photobucket.com/albums/c153/cookvwgli/IMG_20130102_140424.jpg~original

i also had to do a lot of rust repair in the engine bay. so i decided to go for a shaved engine bay and im gonna try and hide all the wiring. so we will see. i also got rid of all the panels for the rubber seal for the aircooled motor since i dont need them and getting rid of them gives me more room in the engine bay area.

i realize that i made the passenger side panel a little off and ill be fixing it today as well.

well thats my progress so far. i also got my turbo flanges made and ill try and shoot for it to be turbo'd by summer as well. ill do my best to keep this thread updated. im gonna stretch my skills on this build and see just how nice of a car i can make it be as a germanlook. my overall goal for this car is to keep it clean and simple with the modifications. i want a awesome driver. one that i can go anywhere in and not have a worry. let the build begin.

thanks. its a bit more rusty than i had hoped for, but oh well. later in my life when i have a garage and more time and space to blow the car fully apart, i can see me finding more rust. but for now it will have to do. it will still be nice in the end. today im gonna get started on the front with getting the front apron installed, and front bumper mounts.

I read your post on STF, that sucks about your car getting hit. Maybe I missed it but what happened with the insurance company and your first car? Were you able to buy it back?

Hi

Good find, shame about the rust. We never had steel sun roof cars down here, I'm very envious.

Viper green metallic was on my short list of colours for my bug.

@woodendad
The insurance company that the guy hit me had state farm insurance. The body shop that I work at is a preferred state farm repair shop. So I was kinda worked out in my favor.
Long story short...with me buying my car back, state farm cut me a check for $3795.00. And I was happy with that cause that gave me enought to get another super tuat I can take all my goodies off my totalled car and put it all on a new one.

@steve c
Ya the viper green color I want very crazy about at first, but it surly has grown on me. Im really pushing to get tue main body in paint this week! I wanna start putting this car togather!!!

Hi

I remember seeing a Viper Green Metalic 1302 on a Kafer Cup racer, loved it from then on.

Does anybody offer classic car insurance in the US. I have both my Beetles with a company called Shannons.

The white bug is insured for $12,000 and the orange bug is insured for $25,000, neither amount would cover what I have spent on them but as part of the deal is getting the wreck back something can be made of what's left over.

well heres my progress. i found rust in the passenger strut tower in the inner fender. really i want to some day in the future fix it right by just getting a whole new quarter, but i cant really afford a new one, so ill have to just do a "so so" repair for now. it turned out ok. ill just get on with the photos. its all self explanatory...lol

Inspiring, good job.

Was wondering what are you using for welder?

Flux core, or what gas combo for sheet metal being used..

I plan on getting restarted on my effort in summer.. I have a Miller 100 something or other that I got from HD. Came as standard 120V 15A (system) w/ flux core but also have the gas conversion.. New in box, and hopefully will break it out..

Thanks
Alex

cookvw
January 9th 2013, 22:38
actually i did about 90% of the welding with a 220v snap-on welder with using gas (its the shop welder that we have at the bodyshop that i work at). i ran out of gas so i had to switch to my little 110v century welder using fluxcore. fluxcore is ok to use. if your new at welding sheet metal i would not recommend fluxcore cause it seems to take more heat to get a good weld. thats just my personal experience with it. a old welder trick to save on buying the 75/25 mix welding gas is to use just strait O2 for welding gas. and now thats all i use for my personal stuff. its like half the cost of the mixed welding gas. but its up to you.

if you need any help putting in panels, let me know and ill help any way that i can. btw i love your 5 speed conv. kits you have. one day i would love to have one of your kits in my car. my car with the WBX motor in it now, the stock 3:88 r&p tranny just isnt nearly enough gearing for this new motor. of corse i have a lot smaller dia. tires now than the stock 165's. but im looking at a freeway flyer tranny here soon.

best of luck to ya on your panel repair....no matter what, take your time with tacking in new sheet metal. too much heat and it will warp and you just made a whole lot more body work for your self. just my .02

I was more proficient with straight arc welding when I was getting my Merchant Marine Liscense many moons ago.. I don't have too much time on a mig but will follow urs and other advice..

Thanks for the kind words on my partner Martin's Kits..

well ive surly been busy the last 2 days. but its shiney again. time for me to start work on my fenders. i got to widen them...but im gonna attempt to widen them from the outside. i also figured while i was in their...why not just smooth the engine bay...so it did that too. planning on hiding and tucking all the wires as well when the motor goes in. well on with the pics...

quick update....
ive tried to widen my own fenders, but that has not worked how i had thought, so instead, im just gonna order some flared fenders from fiberglass specialties. save weight, lot less work, and i think ill be able to pull them off quite well.

well since ive decited to get 4 new fiberglas fenders, im waiting on my tax money to come in so i can afford the fenders. so that leaves me with a lot of other things that can now get done. tonight i swapped over my front suspension from my 73 sb to my 75 sb. i was gonna not run these wheels, but the all black really ties in well with the green. heres all the pics...

Looking nice! Having a 1303 certainly makes the radiator install easier. I agree on the stock 3.88 R&P gearing being too low for the WBX especially with smaller rolling radius tyres - my rears are 215/40r17 and while it is certainly rapid on back roads and I frequently hit 100mph :D in it on the way to work, it's not ideal for long distance cruising. I have a 915 box waiting to go in and when I rebuilt it I realised that was 3.88 R&P and 0.82 5th, so effectively a freeway flyer in top - should be nice :)

What spec is your engine?

little update guys/gals. progress has slowed up a bit due to funds and now i think i caught the flew. im HOPING i can get back to the shop monday and get some more work done to it. we will see. just waiting on my tax returns so i can get a headliner put in it, and 4 new fiber glass fenders. but i did manage to get my driver side seat mounts made and installed, and i installed my sunroof and polished and painted all the goodies that go inside of it.

i know its been awhile since ive had some good things to update about. well over the past 2 weeks or so its been just ordering lots of parts, and playing the waiting game. i got my box of goodies in from mid america. in it i got my headliner, but im waiting on my interior guy to call me and let me know when he is ready for it. so while im waiting, ive gotten the door handles, trunk, and decklid handles all painted. i choose to go with Atlas Gray...its also a O.E. factory vw color. it came on the mk2 golf/jetta's. a cool idea i had going into this build was to try and use all O.E. vw colors. but the color looks GREAT aginst the green. also my fenders came in today from Markvfiberglass. i bought the flaired fenders. they look good and what not, but....after doing the whole " lets hold them up against the car and see how they fit"...well im fairly unhappy with the fitment. so they will need some creative fiber-glassing to make work right. also the headlight buckets are closed in. if anyone has any info as to what headlight buckets i need to get or how i mount/mount the trim ring, please chime in. well as always..on to the pics.

Wow, I love how the painted door handles pop against the green, I think you just convinced me to do some similar. How wide are the fenders from markv?

As far as the headlight buckets go, just make a paper template from a headlight assembly and mock it up before you do any cutting. Use tape to hold the headlight rings for mock up. Since there's no lip to retain the top of the rings I used a small flat head screw to do the job on my race bug and haven't had any problems.

February 21st 2013, 01:38
cool thanks humble, could i ask you if you could post up some pics of how you mounted them? the fenders are 1 1/2 inch wider over stock... basically the width of the flared lip.

well tonight i got to work on my fenders. since they really didnt fit well at all/ if any, i dreamed up a way to solve the issue. what i did was i cut the mounting lip off my stock steel fender. then i mounted that to the car and got it squared up. then i cut the mounting lip off my fiberglass fender. then i set the fiberglass fender onto the steel lip that i bolted to the car. i then used some panel bond epoxy to help bond the fiberglass to the metal. i used some self tap metal screws to hole the fender in place and in shape that it needs to be. once the epoxy dries ill then pull the fender off, and ill fiberglass the inner part of the fender where it meats the metal lip. all in hopes it stays put and doesnt fall apart...lol. well i got home tonight and got my CB performance turbo header in today as well with my fuel rails, and crankcase breather/ filler. well as always..on to the goods.

Looking good so far. Are you going to run a charge cooler? What are those calipers from?

Moog
April 10th 2013, 16:52
What are those calipers from?

They look to be the 4-pot Volvo 240 calipers to me - a common upgrade in the 914 world.

I'm curious - is your centre plenum a standard one from a WBX I haven't seen before, or is it a modified one? I've not seen a factory WBX with the throttle-body on top before, only off to the side towards #1 cylinder.

cookvw
April 11th 2013, 01:10
@no_h20 Moog is right. their off a volvo 240. their 4 piston calipers that have solid rotors on a volvo 240. it took some work as i had to basically part off the original caliper mounting off the bracket. then i made my own mounting brackets out of 3/4 inch thick steel that i then welded to the brackets. should stop a lot better now given the added power of the turbo.
i do plan on running an intercooler. my biggest issue right now is do i run it under the deck lid? or do i get some duck tail wing and put an intercooler in that much like how Wally has his mounted. im looking for options/ ideas on this. i want to run an air to air intercooler cause of its simplicity way more so than a air to water intercooler set up. i really want to keep it as simple as i can.

@Moog yes i took the stock WBX plenum and made a mounting flange and mounted a throttle body out of a 2.0L Hyundai. i did this cause i needed one with a TPS and i also wanted the better location that i have it now.

heres a quick update from what ive gotten done over the last 3 or so days. i got most of the motor mocked up and them took it all back apart to get everything looking the part like the rest of the car. my good friend that has a drag bug was able to hook me up with a cool mini alternator. i fabed up a bracket quick, then i painted it the atlas gray, and i painted the turbo, and intake manifolds the same green as my car. i also got a new up pipe made up from the exhaust shop. the bad part is that im gonna have to cut a hole in my left side inner fender well for the down pipe to go thru. well onto the pics as always.

Hi

Looking good, I'm quiet fond of water to air inter coolers in rear engined cars, with quality parts they are very reliable.

Looks awesome but a tight fit on the tires, any rubbing? Those also look like different fenders without the flare, are they still 1 1/2" wider than stock? What are the specs on the wheels?

Okay, enough questions, but the bug looks awesome and I hope it drives as good as it looks. You've got yourself a head turner for sure, and I'm going to borrow a few ideas from you :)

Hi

That looks so good, have you driven it yet? Are you going to fit an engine lid?

Steve

cookvw
June 5th 2013, 23:58
@humble the fenders are stock fenders. all i did was pinch the rolled inner lip closed to gain some more room. the specs on the rims are 17x8.5 front et20 with a 205/40/17, and the rears are 17x10 et15 with a 235/40/17. no rubbing what so ever.

@ stevec ive driven it about 15 miles, but i got a coolant leak i gotta fix, and of course with my luck as always, i got megasquirt issues i gotta deal with. i love ms, but i also hate it. i can never seem to set it up, and just have the damn thing run for me like everyone else. lol yes i have a deck lid, but im waiting on hood hinges. since i cut all the original mounting tin out to make way for the intercooler, i now will have to mount external hinges to make the hood open and close.

as far as MS goes, i think im dealing with too high of fuel pressures. i bought a ebay adjustable fuel pressure regulator, and it won't turn down the fuel pressure, all it will do is increase the fuel pressure. maybe i have too high of a fuel pump. the spacs on the pump i got now is from a ford ranger 1985 that i bought new 4 days ago from auto zone, and flow #'s are:
Maximum Free Flow Rate (gph): 40
Maximum Pressure Range (psi): 95
Minimum Free Flow Rate (gph): 30
Minimum Pressure Range (psi): 70

my injectors are rated for around 45-50psi.

the car has a lot to finish on it. i still have to wire up the headlights, taillights, in the future install carpet/door cards, again decklid, im switching to coilovers in the back asap cause i over dealing with the torsion bars. i cant get the car to sit level. i tried both inner and outer setting trying to get it right, but after about 4 hrs of it, i said screw it. i wanted coilovers anyway. in the front my spring rate is 360lbs, and in the rear im thinking 600lbs springs. i think its close to what Humble is running. i like the front. it handles really well.

so yes folks, i simply just slapped the car together for the show. so still lots left to do. but my wildland season starts monday. :( so my progress will im sure slow down. sucky having a summer job and building a fun summer car....seems kinda redundant doesnt it...lol

well im glad you all so far like it. i know the wheels are close to the fenders, but i was going for that "stanced" look as they call it these days. lol.

Humble
June 6th 2013, 13:41
MS is great but it's only as good as the rest of your components. If your min fuel pressure is 70psi you will have to run either smaller injectors or use ridiculously small injector open times to get correct fueling. You'd be better off getting an aeromotive boost referencing fpr or a walbro or bosch 044 fuel pump.

For the springs I think 360/600 is way on the stiff side for a street car. On my street bug I'm running 250# in front and 23.5mm 944 torsion bars, but I'll swap that out for 550# rear coilovers eventually.

Also, I was looking to see what seats you used but maybe I missed it somewhere?

cookvw
June 6th 2013, 17:46
ya i know ms is only as good as what everything else is that supports it. once i get caught up on bills after my trip to vegas and what not, i plan on re doing the fuel system. new fuel pump, new/better FPR. aeromotive is definitely a brand ill probably be buying.

as far as the seats go im kinda embarrassed to say, their just some cheap ebay seats aswell. just a cheap china no name brand that looked cool so i got them.

as far as the springs go i know a little softer would help. but i do plan on a lot of track sessions with this car. what would you recommend Humble? just use like what you got on your street car? or split the difference of a track setup/ street setup?

As much as I love the race car, it's just too stiff to cruise on the street and it could be a little more stiff for track duty. I'm on the hunt for a GT3 equivalent 1302/1303 setup that is a little on the stiff side but still compliant enough to be comfortable around town or on longer highway trips.

I'd start with 250# front and 550# rear with the suspension height you have currently, maybe even bring the front up a touch so you have some more room for compression. I'm dialing in the new street bug and I am really happy with the adjustable koni inserts and 10" 250# spring combo in the front. A 550# rear would be just about right for a street weight car, coupled with an adjustable shock to properly damp it. I haven't installed that particular rear setup on the street bug yet but that's what I'm planning. Early tests through the mountains with the 944 rear setup are very promising even on sh*t tires, so I think I'm on the right track.

June 7th 2013, 20:48
sweet. sounds good humble. i take all your suspension advice to heart. you know whats good and whats not. when i get some funds going, ill surly get my new springs ordered up and install them. whats your thoughts on a rear sway bar on a street car? sorry humble, i love to pick your brain on suspention stuff. :)

so im thinking of getting some decals made up of the stripes that ran along the bottom of the doors FV formula vee. ive kinda built my car as tho if vw did build it. im just trying to think what vw would have called a super that came factory with a wbx turbo....lol. its kinda fun to ponder over i think.

@grahm thanks man. i like how it all works together.

Humble
June 7th 2013, 23:03
No problem, the more folks we can get dialing in the perfect setup the better! As for sways, I think the 7/8" front is a staple and I haven't seen anything bigger that's easily available. I run a 19mm on the rear of the race bug and it rotates very nicely. Any bigger and I'd worry about it getting too tail happy.

As far as the stripe, I'd do the formula vee stripes (which will really tie the look of the car together with the bumpers) but just write "turbo" in that formula vee font by the rear fender. Kinda subtle, but kinda not.

Steve C

Hi

If your thinking of stripes, what about the sports bug stripe? Or if you go with Humbles suggestion have WBX turbo written in the F Vee font

@humble ya thanks man. i agree. these cars with the right setup are just bad ass to drive. when i had my white car, i went on a local cruise and i was following an R32 thru some twisties, and all i had at the time was coilovers in the front, stock sway in the front, and lowered in the back with my wbx all motor. he could no shake me thru the corners. it put a huge smile on my face knwing their was tons of room for improvement. i just cant wait to get this car out on the track and really get to play with it.

everyone else.... thanks again for all the support and likes. again im very happy with the car. i thru everything i had at this car...money, time, the loss of a girlfriend over this project cause she couldnt deal with the time dedication, and all my skills ive managed to gather over my years of working on vws/ painting all went into the car. to sum it up...this car represents ME and what i can do.

@steve c ya im happy i did it. and with a super 1302/1303 its so easy. people always ask...wow how hard was it, i tell them, honestly the fabing of the coolant lines was the hardest part. and even that it only took me 2 days of solid work and it was mostly done. this goes for anyone that wants to do a wbx (wasserboxer) motor in the future, im an open book. no secrets here. ill share just how i did it, and if needed ill even send templates of that i have that works. i simply have fallen in love these motors. i love that a ton of parts just bolt onto the wbx off a type1 motor. my exahust it a type1 cb performance header. you can fit just about any type1 header with simply turning cyl 1 and 4 exhaust flanges and re welding. i did the type4 motor and it honestly was a nightmare of fabrication. EVERYTHING i touched on the motor i felt i had to fab up tp make it fit better or what not. i didnt have the money to afford a $500 + exahust for the type4 i had so i fabbed one up, had to fab up the generator mount, oil filler, the list goes on,and for the power output, i was really unsatisfied. so one night i started looking on shoptalkforums (my other home other than here..lol) in the wasserboxer section, and literally in about 4-5 hrs of research, i had convinced myself that the wbx was what i needed. since i had already done the type4 motor into a type1 trans, i already had the flywheel i needed. so it really was a no brainer. i have 2 2.1 wbx motors now. the other one thats not in my car is a builder. ive never built a motor from the ground up, so thats the plans for my other wbx, and of course do some upgrades along the way aswell. the wbx even in a all motor set up is still very fun to drive. it drives like a new car. i could pull up any hill it seemed in 4th gear going 70-75 with pedal left to go. i would suggest a wbx a thousand times over before a type4. the type4 IMO is hyped up too much and are nothing but big money in the end when compared to a wbx or a type1 motor. now i know their are big hp type4 out their but their all over the big pond where the good parts are way more readily available.

i thought it would be time for a little update since im over due for about 5 months. first things first, i FINALLY got this monster running. id say my tune that im running on right now is about 60% of where it needs to be, but i need more time to learn the ignition side of things before i go any further.

driving the car has just been great. it stops really well with the 4pot calipers i did from a volvo. its got TONS of TQ and power. right now boost is set at only 8lbs psi and it really moves. with a better tune i wanna try 10 lbs of boost, but i honestly am good with 8lbs for a while. with that said, i knew the tranny was the weak link considering its a bone stock tranny. so i knew that i needed to drive it with some common since. but, its apparent that even that wasnt enough. about 2 weeks of me driving it, with no burnouts, no hard shifting, but a lot of good power pulls, 2nd gear is making a whine like its a dog box out of a rally car, and ive spun 3rd and 4th gears on the main shaft. but im not worried. ive called R/C trans outta Vegas and they can build me a tranny for a really good price. so come tax season i plan on getting a new trans.

the rear coilovers i bought ended up being too long when the shock is fully compressed. its my mistake. but ive found some that will work and im hoping to get then changed out soon so i can get the rear of the car where i want it to sit.

also i had major issues with my sunroof and ended up really messing up the sunroof cables, mainly the plastic pieces of the backs of the cables broke off. so i remember hearing that the mk1 vw rabbits have the same sunroof cables, so i found one in a junk yard and i grabbed the whole assembly, and i can attest that they DO in fact are the very same and work awesome. my sunroof now works like a charm.

future upgrades for over the winter are to get the interior put in, install a heater of some sort, looking to get a new set of wheels, trans upgrade, shorter rear shocks, front airdam, bigger master cylinder for the brakes, rear disk brakes, bigger front sway-bar, rear sway-bar, get a really good solid tune on the motor , lastly, drive the crap outta it, and lots of track days/ canyon/ mountain drives.

well as always we all wanna see the pics.

John Jones (owner/ friend) as well came out from the shop and took a look at it and was quite impressed, and commented on how my use of other parts from other cars to make a cool car and keep it all looking like it all belonged their. so that was great to hear. its a good pic to show cause sitting in front of my car is a stock super beetle vert. you can really see the difference from my car vs a stock super beetle. the dulley is a recent purchase of John's. it lays body on 21 1/2" semi wheels. its quite rad to see it lay out on the bags.
